Modeling of a Wedge Clutch in an Automatic Transmission

A wedge clutch with a wedge ramp transfers the tangential force to an axial force. It has unique features of self-reinforcement and small actuation force, and can be packaged into tight spaces. This wedge clutch can be developed to apply to an automatic transmission (AT) or a hybrid transmission. This paper focuses on the simulation of one wedge clutch in AT during shifting. A mathematical formula is given to describe the self-reinforcement principle of the wedge. The dynamic model of a motor actuated wedge clutch during shifting is built to simulate and develop the control algorithm. The model is implemented in Matlab/Simulink, which includes a DC motor model, a dynamic model of the wedge mechanism and clutch pack, and a driveline model of AT which can simulate a gear shift process. The key characteristics such as variation of normal pressure, response time and energy consumption are evaluated, and the results show a favorable comparison with the traditional hydraulic clutch.

Comparison of Stochastic Pre-Ignition Behaviors on a Turbocharged Gasoline Engine with Various Fuels and Lubricants

Stochastic pre-ignition (SPI) has been commonly observed in turbocharged spark-ignition direct-injection (SIDI) engines at low-speed and high-load conditions, which causes extremely high cylinder pressures that can damage an engine immediately or degrade the engine life. The compositions and properties of fuels and lubricants have shown a strong impact on SPI frequency. This study experimentally evaluated SPI behaviors on a 2.0-liter 4-cylinder turbocharged SIDI engine with China V market fuel and China fuel blended to US Tier II fuel specifications. China V market fuel showed significantly higher SPI frequency and severity than China blended US Tier II fuel, which was attributed to its lower volatility between 100 °C to 150 °C (or lower T60 to T90 in the distillation curve). Two different formulations of lubricant oils were also tested and their impact on SPI were compared.

Utilizing a Tracked 3-Dimensional Acoustic Probe in the Development of an Automotive Front-of-Dash

During the development of an automotive acoustic package, valuable information can be gained by visualizing the acoustic energy flow through the Front-of-Dash (FOD) when a sound source is placed in the engine compartment. Two of the commonly used methods for generating the visual map of the acoustic field include Sound Intensity measurements and array technologies. An alternative method is to use a tracked 3-dimensional acoustic probe to scan and visualize the FOD in real-time when the sound source is injecting noise into the engine compartment. The scan is used to focus the development of the FOD acoustic package on the weakest areas by identifying acoustic leaks and locations with low Transmission Loss. This paper provides a brief discussion of the capabilities of the tracked 3-D acoustic probe, and presents examples of the implementation of the probe during the development of the FOD acoustic package for two mid-sized sedans.

A New Rotating Wedge Clutch Actuation System

Rotating clutches play an important role in automatic transmissions (AT), dual-clutch transmissions (DCT) and hybrid transmissions. It is very important to continually improve the transmission systems in the areas such as simplifying actuator designs, reducing cost and increasing controllability. A new concept of electrical motor driven actuation using a wedge mechanism, a wedge clutch, demonstrates potential benefits. This wedge clutch has the characteristics of good mechanical advantage, self-reinforcement, and faster and more precise controllability using electrical motor. In this paper, a new rotating wedge clutch is proposed. It presents a challenge since the motor actuator has to be stationary while the clutch piston is rotating. A new mechanism to connect the motor to the wedge piston, including dual-plane bearings and two mechanical ramp linkages, is studied. The design and verification of the physical structure of the actuator are discussed in detail in the paper.

Scavenge Ports Ooptimization of a 2-Stroke Opposed Piston Diesel Engine

This work reports a CFD study on a 2-stroke (2-S) opposed piston high speed direct injection (HSDI) Diesel engine. The engine main features (bore, stroke, port timings, et cetera) are defined in a previous stage of the project, while the current analysis is focused on the assembly made up of scavenge ports, manifold and cylinder. The first step of the study consists in the construction of a parametric mesh on a simplified geometry. Two geometric parameters and three different operating conditions are considered. A CFD-3D simulation by using a customized version of the KIVA-4 code is performed on a set of 243 different cases, sweeping all the most interesting combinations of geometric parameters and operating conditions. The post-processing of this huge amount of data allow us to define the most effective geometric configuration, named baseline.

Defining In-Vehicle Location and Functional Attributes of a ‘Button-Style Electronic Automatic Transmission Shifter’ Using DFSS Methodology with Customer Clinic Approach

The implementation of electronic shifters (e-shifter) for automatic transmissions in vehicles has created many new opportunities for the customer facing transmission interface and in-vehicle packaging. E-shifters have become popular in recent years as their smaller physical size leads to packaging advantages, they reduce the mass of the automatic transmission shift system, they are easier to install during vehicle assembly, and act as an enabler for autonomous driving. A button-style e-shifter has the ability to create a unique customer interface to the automatic transmission, as it is very different from the conventional column lever or linear console shifter. In addition to this, a button-style e-shifter can free the center console of valuable package space for other customer-facing functions, such as storage bins and Human-Machine Interface controllers.

Self-Tuning PID Design for Slip Control of Wedge Clutches

The wedge clutch takes advantages of small actuation force/torque, space-saving and energy-saving. However, big challenge arises from the varying self-reinforced ratio due to the varying friction coefficient inevitably affected by temperature and wear. In order to improve the smoothness and synchronization time of the slipping process of the wedge clutch, this paper proposes a self-tuning PID controller based on Lyapunov principle. A new Lyapunov function is developed for the wedge clutch system. Simulation results show that the self-tuning PID obtains much less error than the conventional PID with fixed gains. Moreover, the self-tuning PID is more adaptable to the variation of the friction coefficient for the error is about 1/5 of the conventional PID.

Experimental GT-POWER Correlation Techniques and Best Practices Low Frequency Acoustic Modeling of the Intake System of a Turbocharged Engine

As regulations become increasingly stringent and customer expectations of vehicle refinement increase, the accurate control and prediction of induction system airborne acoustics are a critical factor in creating a vehicle that wins in the marketplace. The goal of this project was to improve the predicative accuracy of a 1-D GT-power engine and induction model and to update internal best practices for modeling. The paper will explore the details of an induction focused correlation project that was performed on a spark ignition turbocharged inline four-cylinder engine. This paper and SAE paper “Experimental GT-POWER Correlation Techniques and Best Practices” share similar abstracts and introductions; however, they were split for readability and to keep the focus on a single a single subsystem. This paper compares 1D GT-Power engine air induction system (AIS) sound predictions with chassis dyno experimental measurements during a fixed gear, full-load speed sweep.

There is higher and higher demand by customers for vehicles with the maximum level of comfort, this aspect being a target to be achieved together with the general trend to increase performance and also with the necessity to reduce engine out emissions to satisfy the new environmental regulations. GMDAT has recently developed new EU5 2.0 and 2.2 liter L4-cylinder turbocharged Diesel engines that, to address customer demands, have improved power, lower exhaust gas emissions and NVH performance aligned to best in class in its segment. With the final aim of making this engine best in class from an NVH perspective, the NVH development has been executed in a very structured way, going through target setting and deployment, concept and design, combustion and mechanical development through computational analysis first and subsequently experimental tests.

Particulate Characteristics for Varying Engine Operation in a Gasoline Spark Ignited, Direct Injection Engine

The objective of this research is a detailed investigation of particulate sizing and number count from a spark-ignited, direct-injection (SIDI) engine at different operating conditions. The engine is a 549 [cc] single-cylinder, four-valve engine with a flat-top piston, fueled by Tier II EEE. A baseline engine operating condition, with a low number of particulates, was established and repeatability at this condition was ascertained. This baseline condition is specified as 2000 rpm, 320 kPa IMEP, 280 [°bTDC] end of injection (EOI), and 25 [°bTDC] ignition timing. The particle size distributions were recorded for particle sizes between 7 and 289 [nm]. The baseline particle size distribution was relatively flat, around 1E6 [dN/dlogDp], for particle diameters between 7 and 100 [nm], before dropping off to decreasing numbers at larger diameters. Distributions resulting from a matrix of different engine conditions were recorded.

Damping Mass Effects on Panel Sound Transmission Loss

The primary function of damping treatment on a vibrating panel in a vehicle is to reduce vibration levels or radiated sound power by the dissipation of energy. However, in automotive applications the mass effects of damping materials should not be ignored, especially with regard to airborne noise performance. In this paper, a Finite Element-Statistical Energy Analysis (FE-SEA) hybrid analysis is used to evaluate the mass effects of applied damping materials on Sound Transmission Loss (STL). The analysis takes into consideration effects on both the elastic properties and modal mass of the panel. It is shown that while uniformly distributing the mass of the damping material over the panel generally over-estimate the mass effects on STL, an area weighting approach underestimates the effects. Results are confirmed by laboratory testing. A nomogram is generated to show the total effect of the mass of the damping material on STL.

Experimental and Numerical Studies of Bowl Geometry Impacts on Thermal Efficiency in a Light-Duty Diesel Engine

In light- and medium-duty diesel engines, piston bowl shape influences thermal efficiency, either due to changes in wall heat loss or to changes in the heat release rate. The relative contributions of these two factors are not clearly described in the literature. In this work, two production piston bowls are adapted for use in a single cylinder research engine: a conventional, re-entrant piston, and a stepped-lip piston. An injection timing sweep is performed at constant load with each piston, and heat release analyses provide information about thermal efficiency, wall heat loss, and the degree of constant volume combustion. Zero-dimensional thermodynamic simulations provide further insight and support for the experimental results. The effect of bowl geometry on wall heat loss depends on injection timing, but changes in wall heat loss cannot explain changes in efficiency.

An Innovative Hybrid Powertrain for Small and Medium Boats

Hybridization is a mainstream technology for automobiles, and its application is rapidly expanding in other fields. Marine propulsion is one such field that could benefit from electrification of the powertrain. In particular, for boats to sail in enclosed waterways, such as harbors, channels, lagoons, a pure electric mode would be highly desirable. The main challenge to accomplish hybridization is the additional weight of the electric components, in particular the batteries. The goal of this project is to replace a conventional 4-stroke turbocharged Diesel engine with a hybrid powertrain, without any penalty in terms of weight, overall dimensions, fuel efficiency, and pollutant emissions. This can be achieved by developing a new generation of 2-Stroke Diesel engines, and coupling them to a state-of-the art electric system. For the thermal units, two alternative designs without active valve train are considered: opposed piston and loop scavenged engines.

Effect of Intake Valve Profile Modulation on Passenger Car Fuel Consumption

Variable valve actuation is a focus to improve fuel efficiency for passenger car engines. Various means to implement early and late intake valve closing (E/LIVC) at lower load operating conditions is investigated. The study uses GT Power to simulate on E/LIVC on a 2.5 L gasoline engine, in-line four cylinder, four valve per cylinder engine to evaluate different ways to achieve Atkinson cycle performance. EIVC and LIVC are proven methods to reduce the compression-to-expansion ratio of the engine at part load and medium load operation. Among the LIVC strategies, two non-traditional intake valve lift profiles are investigated to understand their impact on reduction of fuel consumption at low engine loads. Both the non-traditional lift profiles retain the same maximum lift as a normal intake valve profile (Otto-cycle) unlike a traditional LIVC profile (Atkinson cycle) which needs higher maximum lift.

Prediction of Optimized Design Under Dynamic Loads Using Kriging Metamodel

Stamped components play an important role in supporting various sub-systems within a typical engine and transmission assembly. In some cases, the stamped components will not initially meet the design criteria, and material may need to be added to strengthen it. However, in other cases the component may be overdesigned, and there will be opportunities to reduce mass while still meeting all design criteria. In this latter case, multiple CAE simulations are often performed to enhance the component design by varying design parameters such as thickness, bend radius, material, etc., The conventional process will assess changes in one parameter at a time, while holding other parameters constant. Though this helps in meeting the design criteria, it is often very difficult to produce the best optimized design within the limited time span with this approach. With the aid of Altair-HyperMorph techniques, multiple design parameters can be varied simultaneously.

Model Predictive Control of Turbocharged Gasoline Engines for Mass Production

This paper describes the design of a multivariable, constrained Model Predictive Control (MPC) system for torque tracking in turbocharged gasoline engines scheduled for production by General Motors starting in calendar year 2018. The control system has been conceived and co-developed by General Motors and ODYS. The control approach consists of a set of linear MPC controllers scheduled in real time based on engine operating conditions. For each MPC controller, a linear model is obtained by system identification with data collected from engines. The control system coordinates throttle, wastegate, intake and exhaust cams in real time to track a desired engine torque profile, based on measurements and estimates of engine torque and intake manifold pressure.

Development of General Motors’ eAssist Gen3 Propulsion System

General Motors’ 3rd generation eAssist propulsion systems build upon the experience gained from the 2nd generation 115v system and the 1st generation 36v system. Extensive architectural studies were conducted to optimize the new eAssist system to maintain the performance and fuel economy gains of the 2nd generation 115v system while preserving passenger and cargo space, and reducing cost. Three diverse vehicle applications have been brought to production. They include two similar pickup trucks with 5.3 liter V8 engines and 8 speed transmissions, a 4-door passenger car with 2.5 liter 4 cylinder normally aspirated gasoline engine and a 6-speed automatic transmission, and a crossover SUV with a 2.0-liter turbocharged engine and 9 speed transmission. The key electrification components are a new water cooled induction motor/generator (MG), new water cooled power electronics module, and two major variants of 86v lithium ion battery packs.

Impact of Fuel Detergent Type and Concentration on the Rate and Severity of Stochastic Preignition in a Turbocharged Spark Ignition Direct Injection Gasoline Engine

Stochastic Preignition (SPI) is an abnormal combustion event that occurs in a turbocharged engine and can lead to the loss in fuel economy and engine hardware damage, and in turn result in customer dissatisfaction. It is a significant limiting factor on the use and continued downsizing of turbocharged spark ignited direct injection (SIDI) gasoline engines. Understanding and mitigating all the factors that cause and influence the rate and severity of SPI occurrence are of critical importance to the engine’s continued use and fuel economy improvements for future designs. Previous studies have shown that the heavy molecular weight components of the fuel formulations are one factor that influences the rate of SPI from a turbocharged SIDI gasoline engine. All the previous studies have involved analyzing the fuel’s petroleum hydrocarbon chemistry, but not specifically the additives that are put in the fuel to protect and clean the internal components over the life of the engine.

Euro 7/VII regulations are currently under discussion and are expected to be the last big regulatory step in Europe. From available documentation, it is clear the aim of further regulating the extended conditions of use which are still responsible of high emission events (e. g. cold start or altitude) as well as regulating secondary emissions such as NH3, N2O, CH4, Aldehydes (HCHO). Even if not completely fixed yet, the EU7 limits will be challenging for internal combustion engines and even more for Diesel. Despite a consistent reduction of market share, Diesel engines are expected to remain a significant portion in certain sectors such as Heavy duty (HD) and Light-commercial vehicle (LCV) for some decades. In order to reach the new limits being proposed, besides minimizing engine-out emissions, Diesel powertrain will need an aftertreatment system able to work at very high efficiency right after engine start and in almost every working and environmental condition.

Automotive Turbocharger Rotor Optimization Using Machine Learning Technique

Turbochargers are widely employed in internal combustion engines, in both, diesel and gasoline vehicle, to boost the power without any extra fuel usage. Turbocharger comes in different sizes based upon the boost pressure to increase. Capacity of turbocharger are available in great range in the market which are designed to match the requirement. From structural point of view, key component of an automotive turbocharger is rotor. This rotor consists of compressor wheel, turbine wheel, shaft and bearing (journal/ball) mainly. In industries, design & development of turbocharger rotor for its dynamic characteristics is done using virtual engineering technique (Computer Aided Engineering). Multibody dynamic (MBD) analysis simulation is one of the best approaches which is used to study the rotor in great details. In this current MBD procedure fluid-structure interaction problem is solved by modelling oil film in the journal bearing and solving it using “Reynolds equation”.
